Online repair and valve replacement solve different conditions. Compare them through safety gates, confirmed fault evidence, operating impact, follow-up needs and the useful endpoint each route can deliver. A lower task cost alone does not establish the better decision.

1. Begin with the fault, not the preferred route
A repair decision needs evidence about the valve's actual condition. Pressure rise, flow indication and noise can suggest passing, but none proves it alone.
Confirm the fault with an accepted seat test or other suitable method. Then separate seat leakage from incomplete travel, wrong stop settings, actuator faults and instrument error.

2. Apply the online-work gates first
Online treatment is not available for every valve. Four gates must pass before cleaner, lubricant, sealant or controlled cycling is considered.
- The valve must have suitable injection fittings in good condition.
- The valve design and process service must suit the proposed product.
- OEM guidance and all equipment or fitting ratings must be followed.
- Operations must permit injection, testing and any planned valve movement.

3. Count the full cost categories
Do not compare a service visit with the purchase price of a valve. Define the same boundary and period for both options.
- Online repair task. Include survey, engineering review, products, equipment, field labour, permits, testing and records.
- Operating controls. Include access, barriers, operations support, monitoring and any temporary reduction in operating flexibility.
- Follow-up burden. Include retesting, inspection and planned top-ups where an injected seal remains in service.
- Replacement preparation. Include engineering, procurement, compatibility review, transport, lifting, access and replacement planning.
- Shutdown work. Include isolation, depressurising, draining, venting or flaring, crews, restart checks and return to service.
- Operating consequence. Include interrupted output, customer effects and reduced network capacity within the agreed boundary.

4. Compare the endpoints honestly
Cleaning or lubrication may restore movement when residue or lubricant loss caused the fault. Controlled sealant injection may support damaged sealing surfaces in suitable valves.
An injected seat seal is temporary. Cycling and process flow can move product from the sealing area. The decision must include monitoring and a future repair point.
Replacement offers a different endpoint, but installation still needs acceptance evidence. A new valve does not remove commissioning checks, compatibility review or later maintenance planning.

5. Record a decision that another engineer can audit
A good decision note states the confirmed fault, rejected alternatives and every safety gate. It also states which cost categories are included or excluded.
Record the required endpoint before work starts. That may be restored movement, a defined seat-test result, controlled temporary leakage management or complete replacement.
Set stop-work conditions for unexpected pressure response, connection leakage or uncontrolled product uptake. Never describe the method as injecting until the valve seals.

No. Compare the same cost boundary, operating period and required endpoint. Online work may avoid shutdown categories, but follow-up and temporary-seal duties still belong in the decision.
When should replacement stay in the plan?
Keep replacement in the plan when damage is severe, parts are broken, fittings are unsuitable or the service rejects injection. Ambiguous condition also warrants a proper engineering assessment.
Does successful sealant injection remove future work?
No. An injected seat seal is temporary and needs monitoring. Record the test result, inspection needs, top-up triggers and the planned point for permanent repair.
