Condition-based sealant top-up planning: service severity, leakage history and inspection triggers

A useful schedule follows evidence from each valve, not one date for every asset.

The short answer

A valve sealant top-up schedule should respond to service severity, leakage history, valve movement and inspection findings. Calendar dates can prompt inspection, but they do not prove that a valve needs product. Confirm the valve condition, check injection suitability, then set the next review from recorded evidence.

1. Why a fixed interval is not enough

Sealant condition changes with service, valve design, movement and past maintenance. Two nearby valves may therefore need different review points.

A calendar can prevent forgotten work. It cannot show whether material remains effective, passages accept product or seat leakage has changed.

Common operator practice includes twice-yearly top-ups, sometimes using one eighth of system capacity. Quarterly attention is also reported during warranty periods. These are planning references, not universal instructions.

2. Start with four suitability gates

Do not turn a due date into automatic injection. First confirm that injection fittings are in good condition.

The valve design and process service must suit injection. OEM guidance applies, and operations must permit connection and any valve movement.

If one gate remains uncertain, inspect and assess the valve. A missed top-up is safer than an unsupported intervention.

3. Use condition evidence to set priority

Review each valve against evidence that can be compared over time. Useful inputs include these five groups.

  1. Confirmed seat performance. Compare approved leakage or isolation test results under recorded conditions.
  2. Operating behaviour. Note travel, measured torque and unusual changes during permitted movement.
  3. Service severity. Consider dry gas, contamination, temperature history and movement frequency qualitatively.
  4. Treatment history. Review material type, controlled quantity, uptake, pressure response and previous result.
  5. Fitting condition. Record cap, connector, leakage, damage and passage concerns before future work.

Noise, pressure rise and flow indication are screening evidence. They suggest a change, but only the approved test confirms seat performance.

4. Let inspection triggers bring work forward

Some findings justify review before the planned date. These include worse confirmed leakage, rising operating force or changed product uptake.

Other triggers include fitting deterioration, abnormal pressure response and loss of an earlier temporary result. A process change can also alter compatibility or service severity.

Do not respond to every trigger by adding material. First identify whether the fault concerns the seat, drive, stem, fitting or instrumentation.

5. Define honest top-up outcomes

A top-up is controlled work within all valve, fitting and equipment ratings. Technicians watch pressure response, uptake and the connection throughout.

Stop for rapid pressure rise, no uptake, fitting leakage, unstable connection, unexpected process movement or a reached rating. Never inject until a valve seals.

Material acceptance does not prove seat integrity. Retest using the approved method, then record passed, improved but not accepted, unchanged or work stopped.

When the result remains poor or uncertain, arrange a proper engineering assessment. Repeated top-ups cannot rebuild broken trim or severely damaged seats.

6. Build a schedule from records

Set the next inspection from the latest condition, criticality and trend. Name the evidence that would bring it forward.

Keep the date as a review point rather than a guaranteed injection date. This preserves planning without treating every valve alike.

How often should valve sealant be topped up?

There is no universal interval. Use calendar dates to prompt inspection, then consider service severity, confirmed leakage, movement, treatment history and OEM guidance before deciding whether to inject.

Does a twice-yearly practice apply to every valve?

No. Twice-yearly attention is reported as common operator practice, not a rule. Valve design, service, condition, fitting status and site requirements can justify a different review point.

What should trigger an earlier top-up review?

Worse confirmed leakage, rising operating force, changed uptake, abnormal pressure response, fitting deterioration or a process change should trigger assessment before the planned date.

Does accepting sealant confirm that the valve is sound?

No. Uptake shows that material entered part of the system. Confirm seat performance with the approved leakage or isolation test under recorded conditions.
